Overview

Gray cast iron is an iron-carbon-silicon alloy with 2.5-4% carbon and 1-3% silicon, where most carbon is present as graphite flakes dispersed in a ferrite or pearlite matrix. It is named for its gray fractured surface. Cast iron is inexpensive, highly fluid when molten (excellent castability), and exhibits outstanding vibration damping and wear resistance — making it the classic material for engine blocks, machine tool beds, manhole covers, and cast pipe.

Strong in Compression, Weak in Tension

Cast iron's compressive strength is three times its tensile strength due to graphite flakes acting as stress raisers in tension but not in compression. This makes it excellent for columns, beds, and bases under compressive loading — never use for structural tension members.

Limitations

  • Brittle: Cannot be forged or cold worked; fails catastrophically without warning in tension/impact
  • Welding: Difficult (high carbon content causes brittle heat-affected zone); requires preheat and special rods
  • Section sensitivity: Thick sections cool slowly → coarser microstructure → lower strength
  • Not for pressure containment (except ductile iron with proper specification)

Gray vs Ductile Iron Pipe

Gray cast iron pipe is brittle and has been replaced by ductile iron pipe for water/wastewater service since the 1970s. Ductile iron retains castability while adding ductility, higher pressure rating, and impact resistance. Do not use gray iron pipe for modern pressure piping.
